From 40% Scrap Rate to Zero: How We Optimized a Complex 2K Medical Grip for a US Client

2K Injection Molding Case Study
Many of our clients come to us not just for a quote, but for a solution. Recently, a medical device OEM from California approached us with a failing project: a dual-material surgical handle (Rigid PC + Soft TPU) that suffered from persistent delamination and inconsistent shut-off lines.
The Challenge: Why Their Previous Supplier Failed
The previous mold design struggled with two critical issues:
Poor Interfacial Bonding: The TPU was peeling off the PC substrate during localized stress tests.
Flash at the Shut-off: Due to the high injection pressure required for the thin-walled TPU section, the mold was flexing, causing chronic flashing that required manual trimming.
Our Engineering Approach in Shanghai
Our team didn’t just re-cut the steel; we re-engineered the process.
Step 1: Moldflow® Thermal Balancing We identified that the PC substrate wasn’t retaining enough latent heat to bond chemically with the incoming TPU. We redesigned the cooling circuits using Conformal Cooling (3D Printed Inserts) to maintain a precise “warm gate” area, ensuring a perfect molecular fuse between the two materials.
Step 2: Hydraulic Core-Back Optimization Instead of a simple rotary table, we implemented a high-precision hydraulic core-back system. This allowed for a more rigid mold structure, eliminating the “mold breathing” that caused the flashing issues.
Step 3: Material Pre-Heating Protocol Leveraging our in-house injection shop, we calibrated the drying and pre-heating parameters specifically for the TPU’s hygroscopic nature, ensuring zero silver streaks in the final finish.
The Result: Global Standards, Local Execution
Cycle Time Reduced: From 55 seconds down to 42 seconds.
Scrap Rate: Dropped from 40% to under 0.5%.
Lead Time: T1 samples were delivered to California via air freight within 35 days of DFM approval.
Why Partner with a Shanghai-Based Specialist?
In 2026, the “Shanghai Advantage” is about more than just shipping ports; it’s about the Technical Ecosystem:
Integrated Supply Chain: Within a 50km radius of our factory, we have access to world-class heat treatment, specialized texture (Mold-Tech) labs, and high-end resin suppliers. This allows us to handle 2K projects that are too complex for smaller regional shops.
Logistics Efficiency: Located 45 minutes from Shanghai Pudong International Airport (PVG), we can have T1 samples on your desk in the US or Europe faster than most domestic suppliers can finish their internal testing.
Communication Without the “Lag”: Our project managers are engineers first. You won’t talk to a “salesperson”—you’ll talk to the person who understands your tolerance stack-up and gate locations.
